its hard to tell where a problem would be until its set in the real conditions. glad you got a plan to fix it its a beauty of a build.

REPAIR UPDATE 10-13-13

Well I have been talking about Needed Repairs to the Box since last Spring. Unfortunately we had tremendous amounts of Rain followed by Typical Summer Heat and Humidity. So this past week it has been Dry and Cool, perfect weather to complete repairs.

The Damage was More Severe than I had imagined. Originally I thought I was fixing a leak in the roof and a Damaged Sign box. Then I discovered that one of the Corner posts was completely Rotted Out. As I began to tear her apart I discovered two other Corner posts were rotted at the base and one completely thru the bottom of the base.

So I removed the Roof, there was minimal moisture damage, I just tightened her up again, reinforced the corners and did two coats of Liquid Rubber. I am hopeful the Liquid Rubber will prevent any further damage. In addition to the liquid rubber on the roof I also coated all 3 new corner posts and the base.

And today I finally was able to get all the pieces back together and a good coat of Paint. For Paint I chose a Darker Blue than the original box had. I applied with a Wagner Power Sprayer.

All I have left is to build 4 new Sign Boxes. The windows were pulled and need a few parts replaced and a fresh paint job. Hoping to have the box complete by Thursday.

Scott, it's really great to see you back! But Jeez! Those photos are painful enough to look at. Couldn't you use a less agonizing phrase, something maybe like "As I began her reconstructive surgery...?" That "...tear her apart..." is just, well excruciatingly torturous!

On the upside, the Old Girl is looking just as beautiful as before, and her darker "dress" suits her quite well. Hopefully your rubberizing of things will help prevent the problems from recurring. And just curious because I noticed you removed the St. John logo for the respray, but are you going to use the same logo as last time? Or the bland logo that was on the original Hartnell box? Either one would look great, it's just personal curiosity.

I can't wait to see her when she's finished. (Post lots of photos - I'll need a few to choose from so I can update my avatar! ;D)

Maybe a possible "Start from Scratch" reproduction in the future?

Laim, he's almost done with the reconstruction. ;)  He'll have about 1/3 a new box by the time he gets the signs boxes redone.

I know this is going back but what did you use for the dome at top of your beacon /Lamp not happy with the one I have made.
your repair is looking good  she will be tip top when finished.

Large tap lights are popular for the dome caps.

Dale: the dome is a light cover i found at a hardware store, i might have more back in my build thread. You cant see in the photo but there were two holes in the top so i just screwed the dome right to the wood. It does the trick.

Liam: start from scratch?? To be quite honest the more i dove into the repairs i was tempted. But fortunately the walls and roof were solid. I suspect the moisture traveled down gaps in the corner post trim and once at the bottom it was wicked up by the ends of the posts creating the rot. I go with this theory based on fact that the adjacent walls didnt have the issues the corners did. So this time i liberally applied the liquid rubber to the ends to hopefully seal them and prevent future issues. I also liberally sprayed the joins of the trim to create the best seal on those posts i could.

Dino: you will have plenty of photos upon completion. And yes the st john badge is now back on. Originally i made two, the second one patiently sat on the wall of my work bench until today. My st john badge is simply a B/W copy of the PDF you provided me and then laminated. I cut just to the edge and used clear silicone to adhere. I was going to reuse the old one but changed mind. To get a good seal there was about 1/2 inch around the badge of silicone and it doesnt like paint, or paint wont adhere to silicone so i pulled old one and sanded off the surface.

I got 2 of the sign boxes built today... All i can say is wait until you see her. I finally am able to fix two glaring mistakes, size of my sign boxes and the shorter left corner post. You will notice the corner posts look beefier. And sign boxes will be shorter. I also reduced the font for the signs.

looking good. I'm so pleased you were able to save her... :)

I've used the rubberised paint to protect the wood myself, so I'm hoping it will make the posts and the bases of the walls go the distance.

She certainly is a beauty, Scott! And she's literally glowing with it! That darker color looks good on her. Looking forward to seeing more photos!
