Okay so you will need a wire mesh type pen pot this will give you a proper curve and cut out your ear shape.
then you will need wire flex from an old appliance or such like, then cut out one of the live or neutral wires.
This is the fiddly part, slice down the length of it but not right through, and clean out the copper wire inside.
Use to put over the Edges of the ear pieces, then use metal hoops like small keyring ones to make your antenna parts. Hopefully that all made sense, use shapeways to get the ear bases and use wooden Tees cut down for the bumpy part they sit on.

A(nother) noddy question - with the hardboard that thin (especially the 2mm) is it tricky to cut?  Probably years since I've cut it but I have memories of it just wanting to vibrate wildly up and down on the Workmate and slapping against the base of the electric jig saw while cutting.  Weighing it down with things only worked so much; do you need to clamp it to the surface?

Yes, the thin board does wobble & vibrate like crazy. Plus if the bit you are cutting off is too heavy it starts to tear away.
And I don't even have a proper workbench, just a small round garden table.

I just use a fine sharp saw & take things very slowly, just doing a bit at a time until the cut is finished.

One upside is that if the cut s a bit ragged, it smooths easy with a bit of sanding.

I found that to cut thin board like 2 -3 mm, using a Stanley or retractable knife & do multiple cuts till you get through it works well too & come out a bit neater, just make sure you don't try to cut too deep each time & use a steel straight edge (e.g. steel ruler) to get that straight line.

Agreed, but, given that I've got so many scars on my fingers and hands that the fingerprint login/out scanners at work won't recognise me, I'd recommend using a steel rule fitted with a handle or hand-grip when using a knife. Keep those fingers & thumbs well out of the way!  ;D

Yes, Chris & Tony,

I did completely forget to mention that I did sometimes score the lines with a craft knife & metal ruler to make it easier to cut after.
For the fiddly bits I sometimes just used the craft knife, making multiple cuts until it went all the way through.
